DeWalt 20V MAX and FlexVolt battery rebuilding
DeWalt 20V MAX (DCB203/205/206) and 60V FlexVolt (DCB606/612) battery rebuilding with high-current Li-ion cells and a new BMS. 6-month warranty.
DeWalt 20V MAX (DCB203, DCB205, DCB206) and 60V FlexVolt (DCB606, DCB609, DCB612) share the same slide-on connector, but FlexVolt packs internally reconfigure between 20V and 60V depending on the connected tool. After 500–800 cycles capacity drops 30–50 %, one cell group falls below the BMS threshold and the whole pack locks out, or the terminal-block contacts lose a reliable connection with the tool. We service the full 20V MAX line (DCB207 1.5 Ah through DCB206 6.0 Ah), FlexVolt 60V packs (DCB606 6.0/2.0 Ah, DCB612 12.0/4.0 Ah) and the compact 12V MAX packs (DCB120, DCB127). Older 18V XR Li-ion packs (DCB180, DCB182) are still rebuildable when the tool is in good shape. The process: per-cell diagnostic, replacement of every cell with fresh high-current Li-ion, a new BMS board, spot-welded interconnects and a full load test. FlexVolt packs get extra attention on the internal series/parallel switching circuit that forms either a 5S or 15S configuration depending on the tool-side voltage signal. A rebuild costs 40–60 % less than a new OEM DeWalt pack and carries our 6-month warranty. Batteries are accepted and returned in person only.

Common problems we fix
- DCB205 or DCB206 will not charge — cell imbalance locks out the BMS
- FlexVolt DCB606/612 will not switch from 20V to 60V — switching-circuit fault
- 20V MAX runtime reduced — cell wear after 500+ cycles
- Pack locked out after deep discharge or cold storage — BMS protection
- Pack terminal-block contacts worn or oxidised — intermittent tool drop-outs
- DCB606 FlexVolt overheats in a 60V tool — high current load on worn cells
- Swollen cells deforming the housing

DeWalt 20V MAX platform specifics
DeWalt 20V MAX (sold in Europe as 18V XR — only the labelling differs, the physical standard is the same) is one of the most widely deployed professional 18V/20V platforms worldwide. Standard 20V MAX packs use 18650 cells in 5S1P (DCB207 1.5 Ah, DCB203 2.0 Ah), 5S2P (DCB205 5.0 Ah, DCB206 6.0 Ah) or 5S3P configurations. The BMS board (with Bluetooth Tool Connect on newer models) talks to the tool about pack state and thermal protection.
The most frequent problem is a single cell group dropping below 2.5 V and the BMS locking out the pack. The second is wear or oxidation on the slide-connector contacts: the pack itself is healthy but the connection to the tool is unreliable. The third is thermal-sensor failures after years of vibration and thermal stress. During a rebuild we replace every cell, the BMS and the connector contacts so the rebuilt pack performs as if new.
DeWalt FlexVolt — series/parallel switching technology
FlexVolt 60V/20V packs are a DeWalt-unique technology: physically a single pack, internally 15 cells that connect either as 5S3P (for a 20V MAX tool) or as 15S1P (for a 60V FlexVolt tool). The switch is driven by a voltage signal from the tool — without that signal the pack defaults to 20V mode.
FlexVolt rebuilds are more involved than standard 20V MAX because the internal switching circuit is a separate component that can wear out independently of the cells. During diagnostics we always test the cells, the switching circuit and the signal contact. If only the circuit is at fault we restore it without a full cell swap. If the cells are also worn — which after 500+ high-load cycles in 60V tools (large angle grinders, circular saws) is typical — we perform a full rebuild with high-current Li-ion cells.
